But, what I do before a rebuild (very old school) is take screen shots of my plugin page, and my podcasts list. I think I can save my podcast list but I haven't bothered.

Exactly what I do as well.

Like you I run two systems (but only 5 miles apart) and synchronise files between them via site to site VPN. The secret to making favourites and playlists work on both is it to mount the storage (QNAP in my case) in an identical manner although they don't both have to be Samba or NFS just mounted the same. I have one as NFS and the other as Samba.(I know you know this Jim but mentioning it for others).
